Spray can lacquer over BLO? |

Most rattle can lacquer is NC and that can have compatibility problems. The lacquer will eliminate the BLO odor and will not be a big problem its self. I'd use shellac as it's about as durable but not quite as chemical resistant, but easier to repair. I'd test the lacquer on a piece of scrap with the BLO before using it.

The Gramercy are top class. I have four of them, and all four work well in my 4" thick bench. I also have one from The Best Things. It was made by one of the Williamsburg blacksmiths on his own time. It works very well in my saw bench and in the apron of my bench, but the bench top is a little thick for it.

How big is your compressor?
Air tools are air hogs. Generally not used except in large industrial situations. I have one. I never use it.

Well, down to basics, you can mount a router in just about any flat surface. Fences can be as simple as a board clamped onto the top. I would say I wouldn't go any bigger than the size you propose or even a bit smaller.
If you find the material you're using requires more space---that's a good time to switch over to hand routing. But as to long boards you're putting a profile on----you can always use roller or flip-top stands as in-feed and out feed supports.
